Lining our boot with sheet Aluminium and Carpet
We decided to make the boot area from Ally sheet, We did not like the idea of using wood as we did not think it would last as long and we would worry every time it rained. We got a few large sheets of Ally from the "Newark Autojumble" for a fiver so in the end it would probably end up cheaper than getting some plywood from Wickes!
The Ally was easy to manipulate into shape round the many corners and edges........
Such as this bit round the rear roll bar chassis tube........
This bit covers the Fuel filler hose and the return line from the fuel injection, we have screwed this panel in place for easy access in the future.
The center flat panel will also be screwed in place, so if we need to access the Diff area there will be no problem.
And here is the proof that our boot is plenty strong enough 12 stone of horrible kid jumping on it

and its still there.
Fitting the carpet in the boot was easy enough we sized up the boot floor first.
Then around the sides glueing these bits in place.
Then finally we glued the bottom in place and were happy with the result.
Now we made the top center section of the boot out of some 2mm Ally. We cut a slot so it would fit around the RH rollcage rear tube,and then put the suitably trimmed "cut out" back into place so it filled the gap at the rear end and secured it with a small cross piece.
We put a slight bend in the forward edge so it fitted flat against the box section, and we drilled holes so the seatbelt tubes fitted through.
We then measured out the boot opening and cut it out and trimmed it so there was a nice even gap all round. Then we fitted some Ally angle round the lower fixed edge so the lid would have something to sit on. A hinge was bolted along the forward edge.
Here is a view of it open, plenty big enough for us thank you.
Joey then fitted a boot lock, Its just a "Locker" type of lock so we will have to wait and see how well it lasts but we will cover the top with a rubber plug to stop water ingress.
He then drilled and filed a slot to suit.
This is more or less what it looks like with the hinge lock and Plug fitted. You can see we have started fitting either side of the boot cover. The right side will be fixed so is slightly smaller than the Removable left hand Battery Cover.
This is the Battery cover, it obviously will need to be removable so we will screw it in place. Eventually we will cover the whole boot with the Blue Leatherette which should look good.
We have had some criticism from one individual member of RHOCAR who does not like our "Battery Location" and apparently we are not to mention "Where we have positioned our battery ever again!"
I have no idea what is under this Black cover with a tick on it, but the white bit at the front is there to deflect any water that should happen to splash up this far because there might be something underneath the black bit that does not really like water splashing on it!
And on the right hand side (Which we ARE allowed to talk about) we have also fitted a PTFE splash cover.
Now all we need to do it dismantle it all, Kurust the right cover, Paint it, Cover the lot with leatherette and put it all back together.
At first we thought about having the whole lot Blue, but were not happy with the way it looked.
Then Joey thought about contrasting it and covering the boot lid in Black, Here we see him :
"Sitting on his backside again" trying to decide which would look best.
In the end we plumped for the Black with some Ally trim round the edges to match the Stainless Steel Hinge and Bolts.
We used some cut water pipes to fill below the seatbelt mounting bolts, They look good we think.
And here's the proof that our boot is big enough, we managed to persuade Katie to pose for us in the boot. This proves that if its big enough for this young lady then it will easily fit a couple of sleeping bags, a tent and some beers.
Here is the Hinge fitted, Around this time we both decided that we were not happy with the finish of the Blue Leatherette, It showed all the little dips and imperfections of the boot cover, also "Dad" had trimmed it slightly short at one of the corners and we would have had to cover that up somehow.
Quick change of plans now, as we decided that the Blue Leatherette was not as flat as we would have liked and We did not have enough left we went for the "Black" look.
We did have enough Blue left to cover the lid though.
This time we decided to cover the surface with thin sponge to cover the imperfections. We hunted high and low but did not manage to find any thin enough sponge, so what we used in the end was the type of stuff that goes under the floor panelling it seemed OK for the job but was a bit too thin so we glued on two layers.
On the Boot lid we just stuck the bit of Blue we had left straight on top of the original Black and it looks pretty good.
Most of the edges around the boot opening had a ledge for the lid to sit upon therfore was easy to seal, the top bits either side of the Hinge did not so Joey made up a couple of plates which he covered in rubber and bolted to the lid, so when the lid is closed the bit that stuck out sits up against the underside of the boot sealing it nicely.
Around the edges we glued some edge trim then sealed the bottom with some RTV sealant.
Here is the finished job (No we are not going to change our minds this time). The Battery cover bolts down nicely using 4 countersunk allen head bolts which screw into Rivnuts.
